Naw, 35 spline alloys were in the plans + the lockouts so that's all good. Right now I'm into about $600 for the axle upgrades & I can still sell either the Detroit or the spool, whichever I decided to ditch. An Atlas is in the plans but I would have to spend another $2K plus to get that. Plus I have spare case parts.

Now for the twist out of the axle forum. I just compared 3 different chains and 2 different output pinions. Measuring the pinions over pins they are within a couple thou. The chains are the same. I compared a chain that I got from Tab that had about 70K on it & wheeling with 33" tires max. And he never wheeled it hard. It actually appears to be stretched slightly more than the one that came out. All in all, I can't find alot of evidence to suggest it's a bad chain.

Digging deeper into the case, I found some burred up gears in the planetary I'm wondering if that's my problem.

You mean the planetary? I'm sure you know but its in the very front of the case. Not sure what you mean by "cluster". FWIW When my tera-low exploded it ceased to work. I cannot see how it could skip like yours does and still work at all. Maybe your chain has more "give" in it when under severe load.

Yes, the planetary. There is a small diameter gear that slides into it and the bevels on the teeth are pretty scored up with burrs. The mating female gear also has sharp burrs. But that could simply be from engagement over time. Maybe the chain has more give but why is it doing it now when it didn't prior to 6 months ago? Something has changed. I have one more complete case that I can open up to see how it looks. Tomorrow night..............

On second thought, could the shift linkage be flexing enough to start to pull it ou of gear and the engagement tooth on the coupler may have lost their back cut so it allows the coupler to jump but it'll still reengage?

Just a thought.

Jim,
This may be a shot in the dark or you have already checked it out. But could this be the front drive shaft issue...Splines at the slip joint or a CV joint???? We just had 3 people in the club have some noise issues while running 4 wheel drive and all three were bad CV joints in the front drive shaft.....just a thought

hmmmm......... I don't think so. I have a 2 pc front driveshaft with a carrier bearing and 1350 joints. The only place that it would be a problem would be at the carrier bearing joint. It looked and felt good when I pulled it last night. The carrier bearing is a little sloppy but I can't see where it would create a wind up/release problem. I'll look at it again tonight.

And Bryce, I have to think on that one.

Isn’t it fun chasing a noise down on a vehicle… Damn little Gremlins… Have you looked for a zip-tie around the drive shaft? Trust me that noise can be irritating and hard to find especially if the zip-tie is black, it tends to blend in quite well…

I don't think you'd need to tear one down just to look inside..I have a couple apart here.

What Bryce is saying could be a possibility and may explain why you have some gear wear. But I would think that if the condition was that severe it would have broken a shift pin...then again if there's "give", it may be just enough play that it's relieving pressure, disengaging and popping.
